Jonas Berge shared thisOnce corrosion data collection is automated with permanently installed real-time online ultrasonic thickness sensors, a specialized corrosion monitoring app predicts loss of containment and guides corrosion management. This changes how the plant is run and maintained, and has a positive impact on the P&L. Most importantly, it helps avoid a surprise loss of containment event. 🧠Computes the corrosion rate: Use this to control corrosion inhibitor injection rate to optimize corrosion (pipe replacement cost) vs corrosion inhibitor injection (chemical cost) thus reducing cost of pipe section replacement and chemicals. With dynamically updated information you can adjust the injection rate for the pipe to last until next the planned turnaround. Or in a refinery use this to control the blend of ‘good’ crude vs. opportunity crude to optimize feed cost (and thus margin) vs pipe replacement cost. You can adjust the blend ratio for the pipe to last until next turnaround. 🧠Predicts remaining useful life (RUL): Use this to schedule the pipe section replacement. Not too early, which is unnecessary cost and disruption. Not too late, which means loss of containment. A low RUL means high risk. 🧠Flags corrosion events: Let the alarm at a high corrosion rate to drive action. 🧠Computes internal surface roughness: Identify localized damage or pitting corrosion. With sensors and monitoring software, surprises are reduced because the pipes are continuously monitored. Integrity engineers get early warnings they can act on. They can see remaining life. They can see remaining wall thickness. They can see corrosion rate. They can see how this develops. This information helps avert loss of containment. When production runs high TAN crude, bio feedstock, or try another corrosion inhibitor engineers will see what is happening and when it is time to act. Sensors and monitoring software are fast, easy, and scalable. Fast because you get data updates from sensors twice a day. Easy because the monitoring software turns that data into information. Scalable because you can monitor hundreds of points. The first recommendation is to deploy permanently installed online real-time corrosion (wall thickness) sensors to reduce manual inspection cost. Jonas Berge shared thisIn a seminal 1983 paper Bainbridge pointed out that the more of the process is automated, then by classic automation, now also by AI, the less hands-on experience the human operators get to learn how the process responds to changes like opening and closing valves, starting and stopping equipment like pumps, changing conveyor speeds, or setting a new APC targets. Experience they need to take over and manually abnormal situations manually. That is, there is a risk of operators becoming 'deskilled'. Bainbridge mentions several capabilities required to make it easier for human operators to take over in abnormal situations. Jonas Berge shared thisThree success criteria you must look for in a Digital transformation (DX) solution to “stick” and not be abandoned: ①Helpful to plant personnel by providing useful capabilities which have a positive impact on their operations: reduce incidents, decrease energy consumption and emissions, reduce maintenance and downtime, or improve production and thereby bringing positive P&L business results. These remain in use. Many of the DX “1.0” solutions did not create value and therefore withered. Make sure there is a clear chain linking the automation solution, to work transformation from new capability, to operations impact, and to P&L result. Systems that are essential to operations survive. ②Low implementation cost and short implementation period is achieved with ready-made software; no surprise costs and works out-of-the-box. Projects are not abandoned before completion. Many of the DX “1.0” solutions required a huge amount of consulting hours, implementation support, custom coding and test iterations, integration, and change management. Those projects were scaled down. The recommendation is off-the-shelf software. ③Low maintenance; needs little upkeep after the initial setup not taxing busy plant personnel. These remain in use. Many of the DX “1.0” solutions required frequent retraining, driver updates, and code fixing – thus becoming more of a burden than help. They were abandoned. The recommendation is software not requiring retraining, automatically updates drivers, and the vendor handles bug fixes amortizing the cost over thousands of users. Jonas Berge shared thisA very good technical paper on cybersecurity by the Industrial Security Harmonization Group (ISHG) – my take: For field instrument (L0) connection through IO/gateways (L1) up to control systems (L2). Good practical advice. The good news is that non-Ethernet (non-routable) communication like 4-20 mA/HART and FF can continue to be used also with the coming CRA. Compensating controls are key. Physical security shall include access only authorized personnel or third-party personnel accompanied by authorized personnel. Physical protection includes security guards, locked rooms, gates, surveillance systems. Network segmentation is also key. Non-Ethernet-based networks shall be small and isolated from Ethernet-based networks. Non-Ethernet based networks shall connect to Ethernet-based networks through secure gateways. Ethernet-based network (routing) should be used with their advanced security features like encryption and authentication. Making the management of the security in thousands of Ethernet-based field instruments such as keys, certificates, and firmware patching easy will be a key success factor for Ethernet-APL. Agree including the NAMUR Open Architecture (NOA) concept with independent M+O and CPC zones as well as data diode is a good idea. Jonas Berge shared thisIndustrial AI solutions, just like other industrial automation, have different real-time requirements. For instance, predicting pump cavitation requires real-time response, while forecasting product demand for next month is non-time-critical. Large datasets like vibration are best processed close to the source, close to the action, so it does not have to be transmitted. Additionally each operational department in the plant has their specialized tools; domain-specific apps to help them manage sustainability, reliability, integrity, maintenance, and quality etc. Each department favoring their own tool is a phenomenon known as Conway’s law. These apps use different AI technologies as required, either deterministic with codified domain knowledge like first principles physics & chemistry and mechanical cause & effect, or answer engines ‘trained’ on domain specific documentation like system manuals and plant standard operating procedures (SOP). Depending on the application causal AI models and agents, LLM, ML, or DL etc. will be used. There is no single AI system app for everything. That is, industrial AI is infused into devices and apps with different real-time requirements and under the care of different teams like I&C. For this reason industrial AI solutions fit very nicely into the same Purdue hierarchical model as the core automation. Edge/on-prem vs cloud deployment is very much an issue of sovereignty and resilience in case the plant is disconnected from the internet due to failure or on purpose during a cyber incident. Level ⓿: close to the source AI in wireless vibration sensors with peak acceleration detection on data collected at high frequency to predict bearing failure while minimizing wireless comms thus extending battery life. And in smart valve positioners with multiple embedded sensors to diagnose developing problems and quantify performance in fast moving valves. Level ➊: also close to the source AI in asset monitors to predict failure in pumps, compressors, fans, and gear boxes etc. with response time of 1 second and to quantify efficiency of heat exchangers etc. Level ➋: AI in asset performance management (APM) to predict failure in pumps, compressors, fans, and gear boxes etc. with response time of 1 minute to 1 hour depending on data update period, and to quantify efficiency of heat exchangers etc. APM software is usually deployed at sites but could potentially run in the cloud. And LLM co-pilots in DCS workstations to answer operator questions. Level ➌: AI virtual advisors in advanced process control (APC) and planning & scheduling apps to answer user questions. Jonas Berge shared thisAutonomous operations and semi-autonomous operations apply to all plants: paper pulp and steel mills, mines, chemical and pharmaceutical plants, refineries, power stations, and water works etc., not just for offshore platforms or remote oil fields. Autonomous operations mean the plant operations including maintenance inspection are automatic and run unattended for long periods of time. For an offshore or remote installation like an unmanned (normally not manned) oil & gas platform this means no visits by people for many months, only by exception. For other plans it means less time spent in the field and reduced crew at night and on weekends referred to as semi-autonomous operations. Shifts can be shortened from twelve to 8 hours. That is, autonomous operations solutions must be designed to coexist with human operators and technicians as humans cannot be replaced entirely. Autonomous operations go together with human supervision from a central location. The vision is less console operator intervention in the control room such as control loop mode changes, juggling setpoint changes for multiple interacting loops, and manual output changes. And less field operator intervention out in the plant such as reading mechanical gauges, grab sampling, and hand operating manual valves. As well as less maintenance technician inspection of equipment such as rounds with portable testers for vibration, leak detection, and corrosion etc. Solutions include multivariable Advanced Process Control (APC) to automate setpoint changes and State-Based Control (SBC) for procedural automation of startup, shutdown, and grade changes etc. Wireless sensor system to automate manual data collection with AI for real-time data interpretation. Wireless valve remote control of actuation deployed on manual valves. That is, not all solutions are for complete autonomous operations. Some solutions are deployed to enable remote operations from a central location of functions that cannot be fully automated – where central location may refer to the central control room (CCR) within the plant or a fleet management center on the other side of the world. Once data collection and valve actuation has been digitalized it doesn’t matter where the supervising human being sits. Software is only part of the solution.
